You don't have to do this copy stuff. mdadm allows you to grow partitions. You just put the new disk in with a bigger partition. Sync it with the small partition. Remove the small disk and then grow the big one to fill the partition. No need for reboots or anything!

That's a slight exageration - you'll need to reboot to change the hardware unless you have hot-swap devices. Sata, scsi and usb are hot-swap capable but not IDE.
